Production Process: Lost-Wax Casting of a Bronze Couple Statue
This bronze couple statue was cast with our silica sol lost-wax process at our Huizhou factory. We cast mainly with silica sol and plaster lost-wax methods, and the workflow below applies to every bronze couple sculpture we make. The workshop covers more than 4,000 square meters (about 43,000 sq ft) and employs over 50 people, including several senior technicians with 20+ years of bronze casting experience. We have been in this business for more than 15 years, have completed over 2,000 projects, and have clients in the US, Europe, Southeast Asia and Australia. Here is how we make a bronze couple statue by lost-wax bronze casting, step by step.
1. 3D Modeling and Clay Sculpting
For an embracing couple, the pose is set at this stage: how close the two stand, where their hands rest and which way the umbrella tilts. To make a custom bronze statue from your photo, sketch or 3D file, we sculpt the couple digitally or in clay and send it to you for approval. We do not start casting until you approve the model. A change at the clay stage costs little compared with a change in metal.
2. Mold Making
Once the model is approved, our mold makers build the mold from it. A figure with an umbrella, arms and coat folds has plenty of undercuts, so the mold is made in sections that release without damaging the surface. The texture of the coats and the base is captured in full at this stage.
3. Wax Injection and Demolding
Molten wax is injected into the mold and left to set. What comes out is a full-size copy of the statue in a material that is easy to alter. Every wax is checked against the approved model before it moves on.
4. Wax Finishing and Assembly
Fine seam lines left by the mold are removed, and soft edges are repaired by hand. This piece is two figures plus a separate umbrella, and the wax parts are joined into a single piece here. The collars, hat brims, hands and umbrella ribs also get their final detailing now, while the wax is still easy to refine.
5. Shell Building and Sand Coating
The finished wax is dipped again and again in silica sol slurry and coated with fine sand, building up a ceramic shell layer by layer. The shell has to be thin enough to keep fine detail and strong enough to survive the heat of pouring. The number of layers depends on the size and weight of the piece.
6. Air Drying and Steam Dewaxing
Once the shell has air-dried until it is strong enough, steam melts the wax out and leaves a cavity that matches the statue exactly. The wax is lost at this step, which gives the method its name.
7. Bronze Pouring
Bronze is melted in a furnace and poured into the empty shell. The metal fills every fold and edge of the cavity, including fine details like the umbrella tip and the woman's shoes. When it cools, the metal even carries the surface texture of the original wax.
8. Shell Removal and Welding
The ceramic shell is knocked away to reveal the rough casting. The gates and risers left by the pouring system are cut off, and any parts cast separately are welded together. Weld seams are marked and left for the next step.
9. Grinding, Polishing and Sandblasting
Workers grind down the weld marks and rework the detail back into the surface, then polish wherever a smooth finish is needed. Sandblasting then evens out the surface before patination. The underside is ground flat so the statue sits firmly on its base. Careful hand-finishing at this stage removes the marks of casting and restores the sculpted detail.
10. Hot Patination
Color is applied by heating the bronze surface. This piece received a dark brown-black antique finish, slightly lighter on the raised parts of the folds. After patination, the surface is sealed to protect it from oxidation.
11. Packing
After inspection, the finished piece is wrapped in protective material and placed inside a foam-lined wooden export crate. The crate is built for long-distance shipping and protects the statue from knocks in transit. It is the same packing we use for shipments to the UK, the US, Europe, Southeast Asia and Australia.
Custom Project: Rugby Soldier Sculpture for a UK Client
Another UK client came to us with a different subject but a similar goal: a small bronze figure group to display and keep for the long term. The piece shows two soldiers chasing each other while playing rugby. It measures 32 × 30 × 21 cm (12.6 × 11.8 × 8.3 in) and weighs 5.3 kg (11.7 lb).
The client supplied a 3D file, so we skipped the sketch stage and worked directly from their model, then adjusted it to suit the display space. Fitting the model to the site meant checking three things: the footprint on the shelf or tabletop, the height against the objects around it, and the weight the surface can safely carry. Before making the mold, we went through each point with the client and revised the model where needed.
From there, production followed the same process as the couple statue: wax, shell, casting, finishing, patination and export packing. Because the two soldiers are caught mid-chase, with arms, legs and the rugby ball all in motion, we took extra care during wax finishing.
